Custom puffer jackets are built from four decisions: fabric and weight, construction and trims, decoration, and the private label pack. Each one changes cost, lead time and how the finished piece reads.
Fabric. The options we run most are ripstop nylon 20D–50D with a DWR finish, the industry standard for the shell; synthetic fill for cost and wet-weather performance; down fill for the best warmth-to-weight ratio. For puffer jackets the practical weight reference is shell weight is measured in denier rather than GSM: 20D to 50D ripstop is the standard band. Ordering by weight figure alone is not enough — two fabrics can both be called the same weight and still behave differently in wash, drape and color retention, so composition and shrinkage are confirmed by wash testing.
Construction and trims. The build includes down fill rated 650fp to 800+fp, or synthetic fill such as PrimaLoft, 3M Thinsulate or polyester fiberfill; quilted taffeta lining so the fill does not migrate; baffle and quilting layout planned with the pattern; a water-resistant zipper and storm flap where the design calls for them.
Decoration. Available routes include embroidery, patches, printed branding, tonal quilting detail. Decoration is approved on the actual fabric rather than on a test swatch, because stretch, pile, coating and heat sensitivity all change the result.
Private label pack. Woven neck labels, size and care labels, logo tags, hangtags, barcoded polybags and printed cartons. A garment can leave the sewing line finished and still not be retail-ready, and this layer is what closes that gap.
A note specific to this category: Down and synthetic fill are different products, not two price points on the same product. Down wins on warmth-to-weight but needs careful sourcing and a higher price position; synthetic costs less and performs better when wet. Deciding this before sampling is what keeps a puffer program on schedule.
